Hydro Power Plant Rotor Maintenance Using a Power Team’s Synchronized Hydraulic Lifting System

Overview

A hydroelectric power plant required precise, synchronized lifting to separate and support a generator rotor during extended maintenance. A multi-point synchronized hydraulic lifting system was used to separate the inner and outer rings, lift the outer ring 24 inches, and hold it securely within a tight tolerance throughout the maintenance process.

The Challenge

A hydroelectric power plant rotor required scheduled maintenance that involved separating the inner and outer rings of the generator rotor. After separation, the outer ring needed to be lifted 24 inches and held securely in position while maintenance work was performed over an extended period.

The rotor components required perfectly synchronized lifting to avoid binding or structural damage. All lifting operations had to remain within a strict 0.060-inch tolerance while supporting large circular components for an extended duration, making precise control and mechanical load holding critical.

Solution Presented

A 36-point synchronized hydraulic lifting solution was implemented using three 12-point Motion Control System (MCS) skids tethered together and operated through a shared 36-point HMI control. The system coordinated all lifting points simultaneously to ensure even separation and lifting of the rotor components.
Thirty-six custom hydraulic cylinders were used in the system. For the outer 32-foot diameter ring, twenty-four R5030DL-K locking collar cylinders provided both lifting and mechanical load holding. Twelve R1006DL-K locking collar cylinders were used for the inner 8-foot diameter ring. This configuration allowed the outer ring to be lifted 24 inches and securely held in place while maintenance was completed.
This type of hydropower maintenance challenge is solved using a multi-point synchronized hydraulic lifting system with locking collar cylinders to deliver precise movement control and secure load holding.

Results

The synchronized hydraulic lifting system enabled safe separation, precise lifting, and stable support of the hydro generator rotor within the required tolerance. The solution supported extended maintenance operations while minimizing risk to critical power generation equipment.
During execution of the project, rotor tilting time was reduced from approximately one day to 30 minutes, while rotor separation time was reduced from approximately three weeks to one hour.

Based on typical hydropower generator maintenance and multi-point synchronized lifting applications, the solution delivered measurable benefits:
• Maintenance Downtime Reduction: Synchronized lifting and secure load holding typically reduce overall maintenance duration by approximately 15–25% compared to sequential or mechanical lifting methods.
• Setup and Alignment Time Reduction: Automated multi-point control reduces setup, alignment, and adjustment time by an estimated 20–30%.
• Risk Reduction: Precise synchronization and locking collars significantly reduce the risk of rotor binding, misalignment, or component damage during lifting.
• Labor Efficiency: Coordinated lifting minimizes manual intervention and continuous adjustment, reducing labor demand during critical lift phases.
• Asset Protection: Controlled lifting within tight tolerances helps avoid costly damage to high-value power generation components.
